What is fuel system repair?

Everything between the filler cap and the combustion chamber. On a modern car that is a surprisingly high-pressure, high-precision set of components.

The tank holds the fuel and usually contains an in-tank lift pump. A filter removes particulates and, on diesels, separates water. A high-pressure pump then raises the pressure enormously — common-rail diesels operate at up to around 2,000 bar, and direct-injection petrols at a few hundred — feeding a rail that supplies the injectors. A pressure sensor and regulator keep the rail where the ECU wants it.

Two consequences follow from those pressures. Clearances inside the pump and injectors are measured in microns, so contamination is catastrophic rather than merely unhelpful. And on a diesel, the fuel itself is the lubricant for the high-pressure pump — which is why the wrong fuel does so much damage so quickly.

Signs of a fuel system fault

  • Hard starting, or long cranking before it fires
  • Misfire, rough idle or hesitation under load
  • Loss of power or reduced-power limp mode, often with rail pressure fault codes
  • Black smoke on a diesel — over-fuelling
  • A diesel knock that has got noticeably louder, or a single cylinder knocking
  • Fuel economy falling with no change in driving
  • A smell of fuel around the car — treat that seriously and stop driving it
  • A whine from the rear of the car that rises with load, from a failing in-tank pump
  • Cutting out, particularly when the tank is low

Misfuelling — read this first if it has just happened

If you have put petrol into a diesel: do not start the engine. Do not turn the ignition on. On many cars switching on the ignition primes the pump, and that is enough to begin the damage.

The reason it matters so much: diesel lubricates the high-pressure pump, and petrol is a solvent that strips that lubrication away. A dry-running pump wears immediately and sheds fine metal particles into the fuel — and those particles travel forward into the rail and the injectors. What starts as a drain and flush becomes a pump, a rail, a set of injectors and a full system clean.

Caught before the engine is started, it is usually a drain, a flush and a filter. Started and driven, it is frequently four figures. That single decision is worth more than anything else on this page.

Diesel into a petrol car is considerably less serious — diesel will not burn properly in a petrol engine, so it usually runs badly, smokes and stops. It normally needs a drain, a flush, plugs and a filter rather than a rebuild.

What causes fuel system faults?

Contaminated fuel or water in the tank. Water sits below the diesel and corrodes pump and injector internals. Diesel filters have a water trap for exactly this reason.

A neglected fuel filter. It is a scheduled service item and one of the most commonly skipped. A blocked filter starves the pump, and on a diesel the pump is being lubricated by that same restricted flow.

Running the tank very low, repeatedly. The in-tank pump is cooled and lubricated by the fuel around it, so running near empty runs it hot. It also draws from the very bottom of the tank, where sediment and water collect.

Injector wear and coking. Carbon builds on injector tips, particularly on short journeys where combustion temperatures stay low, which spoils the spray pattern and causes misfires and smoke.

High-pressure pump wear, which is the failure that does collateral damage — once it starts shedding material, the whole system is contaminated.

What we do — our fuel system process

  1. Establish whether it is fuel at all. Hard starting and misfires have plenty of non-fuel causes, and a code names a circuit rather than a part. Ignition, compression and air metering get ruled out first on a petrol engine.
  2. Live data on rail pressure — requested against actual, at idle and under load. This is the single most informative reading on a modern fuel system.
  3. Injector back-leak test. Measuring the return flow from each injector identifies a leaking one and, importantly, identifies which — so you replace one rather than four.
  4. Fuel pressure and delivery testing on the low-pressure side, because a tired lift pump starves everything downstream.
  5. Check the filter and the water trap.
  6. Injector coding after replacement. Modern injectors carry individual calibration codes that must be programmed to the ECU against their cylinder. Fitting them without coding gives a rough-running engine and is a common reason a repair does not fix anything.

How long does it take?

A filter is under an hour. A misfuel drain and flush is one to two hours. Diagnosis is one to two hours. An in-tank pump is two to four hours. Injectors are half a day to a day, longer if any are seized in the head. Full system decontamination is two days or more.

What happens if you delay it?

The pattern here is contamination spreading, and it is one-directional.

A failing high-pressure pump sheds fine metal into the fuel. That travels forward into the rail and the injectors, which have micron clearances and no tolerance for it. Fit a new pump into a contaminated system and it ingests the debris that is already there. This is why a proper repair after pump failure means replacing or thoroughly cleaning the rail, the lines and usually the injectors — and why acting early is worth so much.

A leaking injector has a different consequence: it washes fuel down the bore, stripping the oil film and diluting the sump oil. Left long enough it damages the bore and the bearings, so a fuel fault becomes an engine fault.

And a fuel smell is not a maintenance issue. High-pressure fuel near a hot exhaust is a fire risk — stop using the car.

Two local patterns dominate the fuel work we see, and one of them is entirely about geography.

Misfuelling happens on busy forecourts. City-centre and arterial-road filling stations at peak are crowded, queued and rushed, and that is precisely the environment in which people take the wrong nozzle — a hire car, a courtesy car, a recently changed vehicle, or simply a distracted five seconds. It is far more common than most drivers assume, and it is not carelessness so much as circumstance.

The spray pattern degrades gradually, so economy drifts down and the idle roughens over months rather than appearing as a fault. It is the same underlying condition that blocks particulate filters and clogs EGR valves — an engine that never runs hot enough for long enough — and it responds to the same remedy: a sustained run at road speed on a regular basis.

One genuinely useful habit: do not run the tank down to the light every time. The in-tank pump is cooled by the fuel it sits in, and the bottom of the tank is where water and sediment collect. Keeping a quarter of a tank costs nothing and it is cheaper than a fuel pump.
