What is cooling system repair?
An engine converts most of its fuel into heat, and the cooling system’s job is to remove exactly the right amount — enough to prevent damage, not so much that the engine runs cold and wears faster.
The parts that fail:
- Radiator — the heat exchanger at the front. Corrodes, silts up internally, and gets punctured by stones
- Hoses — perish, soften and split, usually at the ends
- Thermostat — a temperature-controlled valve. Stuck shut means overheating; stuck open means an engine that never warms up
- Water pump — circulates the coolant. Fails at its seal (a weep) or its bearing (a whine)
- Cooling fan, its relay and the sensor that triggers it
- Expansion tank and cap — the cap is a pressure regulator, not a lid
- Heater matrix — a small radiator inside the dashboard
And the coolant itself, which is not just water. It carries antifreeze and, more importantly, a corrosion inhibitor that stops the inside of the engine and radiator rotting. That inhibitor depletes with time, which is why coolant has a replacement interval even if none has leaked out.
Signs of a cooling system fault
- The temperature gauge reading higher than normal, or swinging up and down
- Coolant level dropping with no puddle underneath
- A sweet, syrupy smell after a run — that is coolant on something hot
- The heater blowing cold, which often means air in the system or a low level
- Visible drips, or crusty white-green residue around a hose end or the pump
- The cooling fan running constantly, or never running at all
- The expansion tank pressurising quickly or bubbling — that one points at a head gasket rather than the cooling system itself
- Steam from under the bonnet. Stop, and do not open the cap
What causes cooling systems to fail?
Age, mostly. Rubber hoses perish, plastic radiator end tanks become brittle, and thermostats stick after years of cycling. Most cooling failures are a component reaching the end of its life rather than anything dramatic.
Old coolant. Once the corrosion inhibitor is exhausted, the inside of the system starts to corrode. That produces silt, silt blocks radiator cores and the heater matrix, and the cooling capacity quietly falls years before anything overheats.
A failed expansion cap. Worth calling out because it is cheap and constantly overlooked. The cap holds the system at around 1.1–1.5 bar, and that pressure raises the coolant’s boiling point from about 100°C to 120–130°C. A cap that no longer holds pressure lowers the boiling point, and the car overheats — for the sake of a part costing very little.
Fan and sensor faults, which produce the specific pattern of overheating in traffic and being fine on the move.
Stone damage to the radiator or condenser, and debris blocking airflow through them.
Airlocks after previous coolant work. Modern systems often need a specific bleeding procedure or a vacuum fill, and a system that was simply topped up can hold enough air to cause overheating and a cold heater.
What we do — our cooling system process
- Ask when it overheats, because that alone narrows it enormously. In traffic and fine on the move points at the fan. At speed or under load but fine in traffic points at flow — thermostat, pump, blocked radiator or a low level.
- Pressure-test the system cold and watch for loss. This finds external leaks that only appear under pressure and are invisible at rest.
- Test the cap against its rated pressure.
- Check the thermostat by behaviour — measuring how and when the top and bottom hose temperatures change, which shows whether it is opening at the right point.
- Check the fan — that it runs, and at what temperature it is being asked to.
- Combustion leak test if there is any suspicion of gases in the coolant, which is the test that separates a cooling fault from a head gasket.
- Test the coolant itself — strength and condition, because exhausted inhibitor is a finding in its own right.
- Refill and bleed properly to the correct specification, then run to temperature and re-check.

Where the water pump is driven by the timing belt, it is replaced with the belt — doing them together costs far less than doing them separately.
How long does it take?
A hose, a cap or a thermostat is usually one to two hours. A coolant flush is about an hour. A radiator is two to four hours. A water pump is two to five hours depending on whether it is belt-driven and how it is accessed. A heater matrix is the outlier — often most of a day, because the dashboard has to come out.
What happens if you delay it?
This is the service where the escalation is steepest, and it is worth being blunt about it.
Modern engines have aluminium cylinder heads, and aluminium distorts when pushed past its design temperature. What follows, in order: the head gasket fails, the head warps and needs skimming or replacing, in bad cases the head or block cracks, and if it is run beyond that the pistons pick up and the engine seizes.
Look at the table above and note that a hose is £70–£180 and a head gasket is £700–£1,800, on a repair that frequently is not worth doing on an older car. The gap between those numbers is measured in a few miles of driving on a rising gauge.
If the gauge moves, stop and switch off. It is one of the very few faults where recovery is genuinely cheaper than driving.
Cooling system repair for Birmingham drivers
There is a counter-intuitive fact at the centre of this, and it explains most of the cooling work we see: cooling systems fail in traffic, not at speed.
At 60mph a huge volume of air is being forced through the radiator whether the fan runs or not, and a system running at 70% capacity will cope perfectly. Sitting still, there is no ram air at all — every bit of cooling depends on the fan, and the engine is still producing heat while the air conditioning compressor adds more through the condenser mounted in front of the radiator.
Which is why the marginal thermostat, the silted radiator and the tired fan all reveal themselves in the same place: stationary on the A4540 Middleway, on the Expressway approaches, or in the queues around Spaghetti Junction on a warm evening.
Two practical points that follow from it.
If your car has ever crept up in traffic and then settled once moving, do not file that away as normal. It is the earliest warning the system gives, and it is usually a fan, a sensor or a partially blocked radiator — all of which are inexpensive compared with what they lead to.
Coolant has an interval. On a car that spends its life in stop-start traffic the system works harder and hotter than the mileage suggests, and depleted inhibitor silts a radiator from the inside. A drain and refill is one of the cheaper preventive jobs on the car and it is skipped more often than almost anything else.

My car overheats in traffic but is fine on the move. What does that mean?
Almost certainly the cooling fan, its relay, or the temperature sensor that triggers it. At speed a large volume of air is forced through the radiator whether the fan runs or not, so a system at reduced capacity copes fine. At a standstill there is no ram air at all and everything depends on the fan. The opposite pattern — fine in traffic, overheats at speed or under load — points at coolant flow instead: thermostat, water pump, a silted radiator or a low level.
Can a £20 cap really cause overheating?
Yes, and it is one of the most overlooked faults on the car. The expansion cap is a pressure regulator, not a lid. My coolant keeps disappearing but there is no puddle. Where is it going?
Somewhere internal, because coolant does not evaporate from a sealed system. The possibilities are a leak that only opens under pressure and dries on a hot surface, a leaking heater matrix (which mists the inside of the windscreen with a greasy film rather than dripping outside), or coolant being burned in the engine through a head gasket. A pressure test and a combustion leak test separate those, and the difference in cost between them is substantial.
The heater is blowing cold. Is that a cooling system fault?
Usually, and often a cheap one. The heater matrix is fed by the same coolant, so a low level or trapped air stops hot coolant reaching it — air rises to the highest point in the system, which is frequently the matrix. A thermostat stuck open produces the same symptom, because the engine never reaches temperature. A blocked matrix from silted coolant is the more expensive version. Either way it is worth investigating, because a cold heater usually means the system is not full.
